In the build up to this I'm going to be wrapping up the contents of the page and including schematics--FINALLY. The cabinet itself has been operational for years and I am doing ( Read more... )

I'd advise using 120mm fans if possible. Bigger fans don't have to run as fast, and as such, don't sound like a jet taking off.

Very true. When I use a dremel to cut out a fan hole I try to do 120mm because the cfm is higher at lower rpms like you said but I have to use a holesaw to cut the case and I don't have a 120mm holesaw. Besides, the location of the intake fan is only about 4.5" across itself and it'd be a little too snug.

I have a switch to turn the fans off and on, I'll only be using the fan when the screen is actually on. (The PC remains on 24/7.) I am considering wiring a variable resister in-line and making a fanbus but I don't anticipate the sound being *too* annoying. Honestly, just a hole for all the hot air to escape from would be of great benefit. Even if the fan wasn't running it would definitely run cooler.

Since you mentioned it, though, I'll definitely note that 120mm would be preferable in the write-up. Someone else would probably have more options than I do in this instance.
