Not the answer you're looking for, but that's just too big for mbox. It wasn't meant to do that.

How about just switching permanently to a new format? If you're using uwash tools, the new mix format is really nice.

yeah, but switching formats means updating hundreds of mail clients, thanks to the way we store mail on server... the other problem is that even say maildir format starts to break down with only a few months of stored email... a simple ls of the directory takes a gig of ram and a few dozen minutes.
