Google'ing for "make circuit boards" pops up with what seem to be a few useful sites that instruct one in homemade boards. I suspect one has to figure out components and such.

I would investigate how one can make/find components to handle the 3 bits that I see as possibly the trickiest:
1) Making sound that can be outputted to a jack.
2) Taking input from an SD card.
3) Input/output from a USB connector.

Do you plan on canibalizing existing devices? Or are you going to somehow make your own SD slot and usb connector and write the appropriate -ware?
